The AI-Assisted Coachbuilding Journey

Every car is a commission, not a restoration

A restoration returns a car to what it was. A commission creates a car that never existed. Our five-step journey takes a genuine air-cooled 911 from point cloud to painted steel, and treats every one as a unique coachbuilt work.

Step 01 / 05

Digital scanning & AI reconstruction of factory geometry

Every commission starts with light, not hammers. The donor shell and every original part we can borrow or source is captured with structured-light scanners at 0.05 mm resolution, from the inner structure to the trim clips.

Our reconstruction model has been trained on the geometry of period Porsche panels. It separates design intent from forty years of dents, filler and hand repair, and outputs a CAD master that represents the part as it left the press tool in Zuffenhausen.

The result is a complete digital twin of your car before a single panel is removed, and a part library that will serve it for the rest of its life.

Deliverables

  • Full-body point cloud of the donor shell
  • CAD masters for every recreated part
  • Corrosion and structure report
  • Digital twin baseline for the build book

Step 02 / 05

Virtual design & customer approval in the configurator

With the geometry fixed, the car is designed around you. Chassis, body, colour, stance, interior materials and mechanical specification are chosen together in the Sonderwunsch configurator.

Your configuration becomes a shared document between you and Juan Carlos. We refine it in the studio with samples in hand: leather hides, paint sprayouts, wheel centres, veneer. Nothing is cut until the specification is signed.

This is the moment a restoration becomes a commission. No two specifications have ever been the same.

Deliverables

  • Signed Sonderwunsch specification
  • Material and colour sample board
  • Photorealistic renders of the final car
  • Fixed-price commission agreement

Step 03 / 05

3D-printed patterns, jigs, and tooling

From the approved CAD masters we generate tooling: hammer forms, wheeling bucks, body jigs, drill guides, check fixtures and trim patterns. Two large-format printers run overnight, so a tool that once took a pattern-maker a month exists by morning.

Because each tool is derived directly from the factory geometry, every part formed over it is accurate to the factory. The craftsman no longer guesses; he verifies.

We print the tooling. We never print the car.

Deliverables

  • Printed hammer forms and bucks for every panel
  • Body-in-white alignment jig
  • Check fixtures for verification against the scan
  • Interior trim patterns

Step 04 / 05

Traditional coachbuilding, executed with modern precision

Now the old craft begins. Steel and aluminium panels are wheeled, planished and hand-finished over the printed forms, then lead-loaded at the seams as Porsche did. Billet trim, wheel centres and brightwork are machined from the same digital master.

Inside, hides are cut to digitally derived patterns and hand-stitched. Carpets are woven to order in wool. Dashboards are veneered in book-matched walnut or machined from aluminium. Glass is thin, correct and new.

Authentic materials are not a nostalgic choice; they are what gives a coachbuilt car its weight, its sound, its patina and its value.

Deliverables

  • Hand-formed steel and aluminium body
  • Lead-loaded, metal-finished seams
  • Hand-trimmed interior in authentic materials
  • Paint applied over bare, fettled metal

Step 05 / 05

Final assembly, testing, and commissioning

The engine is built in-house and proven on the dyno. Suspension is corner-weighted and aligned to the stance you chose. Every system is tested, then the car completes a 500-mile shakedown on the roads around Laredo.

Handover happens at the workshop: a walk-through of your car with Juan Carlos, the build book, the digital twin, and a first drive together. If you prefer, we deliver enclosed, anywhere in the world.

Deliverables

  • Dyno sheet and alignment report
  • 500-mile shakedown log
  • Build book, photo record and digital twin
  • Handover drive in Laredo or enclosed delivery

A line we do not cross

What we never do

No printed body parts

Every panel you touch is steel or aluminium, formed by hand.

No fibreglass panels

Flares, bumpers and aero are metal, as the factory would have made them.

No mass-produced kits

Nothing comes off a shelf. Every part is made for one chassis.

Typical timeline

Around fourteen months, start to handover

Every commission is scheduled individually and the workshop builds a small number of cars at a time. These are representative durations for a full coachbuilt commission.
